Polycarbonate (PC) thermoplastic sheets represent one of the most critical structural components in modern optics, architecture, automotive manufacturing, and safety engineering. Producing high-grade PC sheets requires heavy machinery that can manage the severe physical characteristics of the polymer—specifically, its high melt viscosity, sensitivity to moisture degradation, and demanding thermal profile. The core challenge of PC sheet extrusion lies in polymer rheology. Unlike standard polyolefins, PC has high shear sensitivity and must be processed at elevated temperatures (ranging from 260°C to 310°C). Our lines feature customized single-screw and co-rotating twin-screw designs equipped with high-torque gearboxes and high-wear-resistance barrels. Prior to extrusion, the raw material must undergo desiccant drying to bring moisture content below 0.02%, preventing hydrolytic degradation that compromises tensile strength and clarity.
Our feedblock configurations support multi-layer co-extrusion (e.g., ABA, AB, ABC structures), allowing the integration of co-extruded UV-blocking layers. This UV protection is applied via high-accuracy co-extrusion feedblocks, ensuring an even layer of typical thickness 50 microns across the entire sheet width, protecting the core PC layer from solar degradation and yellowing.
For optical applications like display backlights, light-guide panels, and structural safety glazing, surface quality is paramount. GWELL implements vertical or horizontal three-roll calender stacks with mirror-finished surfaces (roughness Ra < 0.01 µm). Every calender roll features independent servo-driven motors and temperature loops control, which dynamically balance pressure distribution and thermal dissipation. This eliminates roll deflection and guarantees that sheet thickness deviations remain within a strict tolerance of less than 1% across the total die width.
The next generation of PC sheet extrusion lines focuses heavily on energy recovery and closed-loop digitalization. GWELL's research roadmap targets:
• AI-Driven Gauge Control: Real-time beta/nuclear scanning devices coupled with automatic die lips adjust the thermal expansion bolts of the die in real-time, reducing material waste by up to 25% during startup.
• Intelligent Energy Management: Multi-stage cooling systems with heat recovery reduce the overall carbon footprint of sheet production.
• Biodegradable and Recycled Polymer Processing: Enhancing the screw geometries to accommodate up to 60% post-industrial recycled PC without sacrificing optical transparency or impact resistance.
